The brief - A cosmetic and functional cover for a motorhome door

The client initially wanted a cosmetic reproduction of a motorhome door cover, intended to replace a missing or damaged part. After discussion, the need turned out to be functional too, as the part had to house the handle mechanism.

  • The client supplied the original part, from which we took the measurements by hand.
  • The main constraints were: a clean fit within the door
  • The ability to be screwed in place
  • A discreet finish, respecting the visual appearance of the door

The need - Replacing an unobtainable part with a functional fit

The cover protects the handle mechanism while providing a clean, discreet finish on the motorhome door. It therefore plays both a technical and a cosmetic role. 3D printing stood out as the best solution because:

  • The original part was no longer available to buy
  • It enabled a bespoke, one-off production, perfectly suited to the existing setup

Our goal - Adapting a moulded part to 3D printing without loss of function

The main goal was to faithfully reproduce a part originally designed for moulding, while adapting it to the constraints of 3D printing. This required:

  • Modifying certain geometric details, to make manufacture possible while preserving the essential functions
  • Close attention to functionality, so that the handle mechanism remained perfectly operational

Our response

A rigorous method and progressive validations

  • The modelling was carried out entirely in-house, from the original part supplied by the client. The work proceeded in several stages to ensure accuracy and reliability: partial repair of the damaged part in order to measure its dimensions more accurately
  • Sketching on graph paper to fix the geometric reference points
  • Producing a set of PLA test prints to validate the centre distances and the critical fittings
  • Then a full PETG test, a material chosen for its strength and its ability to be screwed without risk of breaking

Technical adjustments and quality controls

  • The part was printed using FDM technology, chosen for: its high success rate
  • Its ability to produce parts of a size suited to functional use
  • Its reasonable cost, appropriate for a one-off part

A satisfied client and a stronger local link

  • The part was delivered by bicycle, as the client lived just 6 km from our workshop. This simple, local handover reflects the spirit of the project: a solution that is close to home, human and bespoke. The client was very satisfied, in particular with the time taken to validate each stage and guarantee a faithful reproduction of the original part. A member of the town council, he expressed his wish to support local businesses. Although no further project has been launched to date, he appreciated the care taken and the seriousness of the support, which strengthens the relationship of trust.

Conclusion

The spare part that no longer exists

An unobtainable cover, remade bespoke to protect the mechanism and blend cleanly into the door. 3D printing fills the gaps left by discontinued catalogues, one part at a time.
